CONSTRUCTION TIME 2009 2011 INTRODUCTION Four identical tanks for oil were erected in the Czech Republic during the last two years. Each tank has a capacity of 35 000 m 3 of oil. The tanks have cylindrical shapes and they are covered with a dome spherical shell. The internal diameter of each tank is 47.8 m and the height of the oil level is 20.4 m above the foundation slab. The tanks are made of prestressed concrete and they are mutually connected with a reinforced concrete technological corridor. The design of prestressed concrete tanks was carried out by the consulting office Strasky, Husty and Partners, and the company Metrostav a.s. became a general contractor of the complete project, including the technological equipment. DESIGN CONCEPT The tanks are located in a slope of hills located close to the site. A complex geology and a limited space required placing the tanks relatively close each other. The minimum distance between tanks is 4.6 m. The tanks are connected by a technological tunnel, where the filling pipelines and other technological equipment are located. The tanks are supported by a layer of sand and gravel which works also as a drainage layer, so that the underground water could flow outside of the tank area. Therefore, any future pressure of underground water on the tanks should be avoided. The tanks are designed as double skin structures. The external shell carries all the mechanical loadings and is made of prestressed concrete. The internal skin is made of a double layer laminate, where a monitoring system is able to detect any damage in an internal laminate layer. The covering of the tanks with the earth has two reasons. First, the tanks should not be visible due to the protection of the landscape and, second, there are the technological reasons; protection against fire, limited effect of temperature changes, and better functioning of technological equipment. A typical cross-section of the tank is plotted in Fig. 1. The tank is subjected preferably to two basic loadings: by the oil from inside the tank and the earth pressure from outside. A thorough study resulted in a concept where the effect of loading from inside (oil fill) will be balanced by prestressing (Fig. 2) and the load from outside will be to a great extent eliminated by the structure of the future earth cover, i.e. the earth cover will be almost a self-balanced earth structure. The connection between the foundation slab and the cylindrical shell forming the walls of the tank is an essential detail determining the function of the tank. A study of different alternatives showed that the hinge with restricted sliding would be the best solution. The walls could slide on the foundation slab and after prestressing, and following reduction of the tank diameter; the connection between the foundation slab and the cylindrical wall was fixed by vertical prestressing. DESCRIPTION OF THE STRUCTURE Foundation slab The geological conditions allowed for using flat foundations. The foundation slab has the shape of a regular octagon of the diameter of 51.4 m. The thickness of the slab varies from 0.6 m in the centre to 0.82 m close to the walls. Under the walls the thickness is locally increased to 1.2 m, due to the higher loading under the walls. The foundation slab is prestressed in the two perpendicular directions by straight cables composed of 12 strands of 15.7 mm in diameter. In one direction, 34 cables were used, i.e. 68 cables were used in each slab. The shortening of the slab due to prestressing was possible by using a sliding layer under the slab. 168 I 169

V České Republice byly během posledních dvou let postaveny čtyři identické nádrže pro skladování nafty. Kapacita každé nádrže je 35 000 m 3. Nádrže jsou kruhového tvaru a jsou zastřešeny kopulí ve tvaru kulové skořepiny. Vnitřní průměr každé nádrže je 47,8 m, výška hladiny nafty je od základové desky 20,4 m. Nádrže jsou provedeny z předpjatého betonu, jsou vzájemně propojeny železobetonovou technologickou chodbou. Po dokončení budou všechny čtyři nádrže zasypány zeminou. Projekt předpjatých nádrží vypracovala projekční kancelář Stráský, Hustý a partneři. Firma Metrostav a.s. byla generálním dodavatelem celé stavby, včetně technologického vybavení. It is the biggest opening allowing installation of the technological equipment inside the tank. Fig. 6 Casting of the dome Obr. 6 Betonáž střešní skořepiny Cylindrical walls The walls are 0.6 m thick, which allows the accommodation of the horizontal and vertical prestressing cables and classical steel reinforcement. The horizontal cables are composed of 19 strands of 15.7 mm. They are anchored in vertical ribs about 700 mm thick and 4000 mm wide. Each cable prestresses about one half of the tank perimeter, i.e. 2 cables are necessary to prestress the entire perimeter. In the vertical direction, the adjacent cables are anchored in different ribs, so that only half of the cables is anchored in one rib, as well, 2 x 30 cables are designed to form a horizontal prestressing. The vertical distance between cables varies; the smallest distance is 0.6 m. Horizontal cables are prestressed simultaneously from both ends, so that the non-uniform stresses induced by prestressing were eliminated. The walls are prestressed also in the vertical direction. The U shape cables composed of 12 strands are used. Both anchors are located on the top of the wall. The bottom of the U turn is located in the foundation slab. The shape of the U turn is guaranteed by a duct made of a stiff steel tube bent in the shape of the circular arch of the diameter of 2 m. The vertical cables were prestressed after prestressing of horizontal cables. Dome A spherical shell 250 mm thick is stiffened along its perimeter by a ring of a rectangular cross-section 1050 x 1100 mm, which is prestressed. The rise of the shell is 5 m. In the middle of the shell, CONSTRUCTION OF THE TANKS The foundation slab was cast in three parts (Fig. 3). The volume of concrete cast in one stage was reduced and the joints allowed for a partial elimination of shrinkage strain. After completion of the slab, the formwork for walls was assembled. The slipform was chosen for the casting of walls (Fig. 4). After getting some experience, the speed of casting reached about 1.5 m of the walls in one day (24 hours). The walls of one tank were completed in about 14 days. The cantilevers were cast after adjustment of the formwork. The jointless walls and high speed of construction contributed to the watertight integrity of the tanks. The walls were cast on the foundation slab without any connection by reinforcement. As a consequence of horizontal prestressing, the diameter of the tank is reduced by about 10 mm. Therefore, the slab was supported on the slab using a sliding layer. After completion of horizontal prestressing, the vertical cables could be prestressed. The wall was then fixed to the foundation slab. The U shape ducts transfer the vertical cables from the wall to the slab and back (Fig. 5). The U shape duct cuts the joint between the slab and the wall. In that place, the duct is weakened and when the horizontal cables are prestressed it can deform and it does not prevent the movement of the wall in the joint. The horizontal prestressing cables in one horizontal plane were simultaneously prestressed at both ends by four jacks. The vertical cables were stressed after completion of the walls. Pushing through of the strands was the most sophisticated operation. The cables were produced by the subsequent pushing of individual strands through the duct. The dome shell, 250 mm thick, is stiffened along its perimeter by an edge ring of 48 m in diameter. The prestressing of the dome is composed of two kinds of cables. The first part of cables which was prestressed immediately after hardening of concrete is located in the edge ring. This prestressing is able to carry the force induced by the weight of the dome shell. The second 170 I 171

Minimální vzdálenost nádrží je 4,6 m, Nádrže jsou propojeny technologickou chodbou, v které jsou umístěny plnící potrubí a ostatní technologická zařízení. Nádrže jsou založeny na vrstvě písku a štěrku, která funguje také jako drenáž pro odvod podzemní vody. Bylo tak zamezeno působení tlaku podzemní vody na nádrže. Nádrže jsou navrženy jako dvouplášťové. Vnější skořepina (zajišťuje nosnou funkci) a je provedena z předpjatého betonu. Vnitřní plášť je vyroben z dvojité laminátové vrstvy, jejíž monitorovací systém umožňuje odhalit případné porušení vnitřní laminátové vrstvy. Zásyp nádrží zeminou má dva důvody. Za prvé by nádrže neměly být viditelné z důvodu ochrany krajiny. Druhý důvod je technologický: ochrana proti ohni, omezení vlivu teplotních změn, lepší funkce technologického zařízení. Typický příčný řez nádrží je uveden na Obr. 1. Nádrž je vystavena dvěma základním zatěžovacím stavům: z vnitřní strany nádrže tlaku od nafty a z vnější strany od zemního tlaku. Zatížení z vnitřní strany (náplň naftou) je zachyceno předpětím (Obr. 2) a zatížení z vnější strany je ve významném rozsahu eliminováno konstrukcí budoucího zemního zásypu. Spojení mezi základovou deskou a válcovými stěnami je základní detail určující funkci nádrže. Studie různých alternativ ukázala, že kloub s omezeným posunem by byl nejlepší řešení. Stěny by mohly klouzat po základové desce a po předpětí a následující redukci průměru nádrže by bylo spojení mezi základovou deskou a válcovými stěnami v horizontálním směru neposuvné. Střecha ve tvaru kopule je pevně spojena se stěnami a staticky působí jako vyztužení horní části válcové nádrže. POPIS KONSTRUKCE Základová deska Geologické podmínky dovolily využít plošného založení. Zá kladová deska má tvar pravidelného osmiúhelníka průměru 51,4 m. Tloušťka desky je proměnná od 0,6 m ve středu nádrže po 0,82 m blízko stěn. Pod stěnami je tloušťka lokálně zvětšena na 1,2 m, z důvodu většího zatížení pod stěnami. Základová deska je předepnuta ve dvou kolmých směrech přímými kabely složených z 12 lan průměru 15,7 mm. V jednom směru bylo použito 34 kabelů, tj. 68 kabelů v každé desce. Zkrácení desky od předpětí bylo možné proto, že deska byla založena na kluzné spáře. Válcové stěny Stěny jsou navrženy 0,6 m tlusté, což poskytuje prostor pro umístění horizontálních a vertikálních přepínacích kabelů a klasické betonářské výztuže. Horizontální kabely jsou složené z 19 lan průměru 15,7 mm. Jsou kotvené ve vertikálních žebrech tloušťky 700 mm a šířky 4000 mm. Každý kabel je předpínán přes cca polovinu obvodu nádrže, tj. dva kabely jsou nutné pro předpětí celého obvodu. Ve vertikálním směru jsou sousední kabely kotvené v různých žebrech, takže pouze polovina kabelů je kotvená v jednom žebru. 2 x 30 kabelů je navrženo pro vytvoření horizontálního předpětí. Vertikální vzdálenost mezi kabely je proměnná, nejmenší vzdálenost je 0,6 m ve spodní části nádrže. Horizontální kabely jsou předepnuty současně z obou konců tak, aby bylo eliminováno nerovnoměrné napětí vyvolané předpětím. Stěny jsou předepnuté také ve svislém směru. Je použit tzv. vlásenkový kabel složený z 12 lan. Obě kotvy jsou umístěny na horním líci stěn. Spodní U otáčka (vlásenka) kabelu je umístěna v základové desce. Tvar U otáčky je zaručený kanálkem vyrobeným z tuhé ocelové trubky ohnuté do tvaru kruhového oblouku o průměru 2 m. Vertikální kabely byly napínány po předepnutí vodorovných kabelů. Kopule Kulová skořepina tloušťky 250 mm je podél obvodu ztužena předpjatým věncem obdélníkového příčného řezu 1050 x 1100 mm. Vzepětí skořepiny je 5 m. Ve středu skořepiny je technologický otvor průměru 3,5 m s obrubou. To je největší otvor dovolující instalace technologického zařízení uvnitř nádrže. VÝSTAVBA NÁDRŽÍ Základová deska byla betonována postupně ve třech částech (Obr. 3). Objem ukládaného betonu byl tak redukován a zároveň se umožnila částečná eliminace deformace od smršťování betonu. Po dokončení desky se na jejím okraji instalovalo bednění pro betonáž stěn. Pro betonáž stěn bylo vybráno posuvné bednění (Obr. 4). Po zapracování bylo dosaženo rychlosti betonáže cca 1,5 m výšky stěn za jeden den (24 hodin). These cables were stressed after lifting of the dome shell into final position. When the decision that the dome would be cast in situ, was accepted, two alternatives of construction were evaluated. i) The casting of the dome in a final position on the top of the tank, and ii) casting of the dome in a low position (on a low formwork on the foundation slab inside the tank) and then lifting of the dome shell to the top position. Finally, the lifting of the dome shell was chosen. It would be very difficult to get the large scaffolding carrying the formwork of the dome shell out of the tank using a small opening in the dome (3.5 m in diameter). The dome shell was cast inside the tank on the formwork at the low level. The concreting started from the edge ring and continued without interruption to the centre of the dome and was finished in 66 hours (Fig. 6). After hardening of concrete, the cables in the edge ring were prestressed. The weight of the dome shell was about 1500 t. The dome shell was suspended at 18 points along its perimeter (Fig. 2). At each point there was a couple hangers made of prestressing bars 36 mm in diameter with the load carrying capacity of 1000 kn. Hydraulic hollow jacks with the stroke of 165 mm were located on the top of the wall (Fig. 7) on the corbels uniformly distributed along the perimeter of the cylindrical wall. The jacks were distributed in three groups. Each group of jacks was controlled by one pump. This system allowed for checking and controlling of the position of the dome shell during the lifting process. The lifting was executed in steps of about 150 mm (Fig. 8 and 9). The lifting of one dome shell took about 4-5 days. The position of the dome shell and its deformation during the lifting process were carefully observed. After lifting of the dome shell into the final position, the entire concrete ring was cast. Additionally, 90 bars were prestressed, and as well, the lifting bars were finally prestressed. In the final stage, the horizontal cables in the top edge of the wall were prestressed. The complete construction process of the four tanks may be seen in the Figs. 10 through 12. MONITORING OF STRUCTURAL PERFORMANCE The tanks represent extensive fully prestressed space structures. Therefore, many devices for recording of structural performance of the structures during construction and during service life were installed into the tanks. Vibration wire strain gauges were embedded into all basic elements (foundation slab, walls and dome). Their function was verified by long-term use of the same gauges in other projects for a period of almost 40 years. Besides that, there are used other devices on the prestressed bars carrying the dome, and on the reinforcing bars at the top part of the walls. These elements allow for direct measurement of stresses in the steel bars on the principle of the change of the magnetic properties of steel with dependence on the change of mechanical stress. Also, the function of these devices was already verified in other structures. Until now, the measured values obtained during the construction and during the loading test of the tanks were compared with the values assumed in the structural analysis and a good agreement was found. CONCLUSION The accepted concept of prestressed tanks with a laminate sealing system represents a new system for the storage of oil in the Czech Republic. It is expected that its life time will be longer than that of the steel tanks. The experience from construction is rather promising, which was partially verified during the loading test by the monitoring program. The concrete structures of the four tanks are almost completed and they satisfy the requirements of the client. The design of the bridge utilized results of the research projects of the Czech Ministry of Industry and Trade FI 185 New Economic Structures from High-strength Concrete. Bezesparé stěny a vysoká rychlost výstavby přispěla k vodotěsnosti nádrží. Stěny byly betonovány na základové desce bez propojení výztuží mezi deskou a stěnou. Účinkem předpínání vodorovných kabelů stěny dochází ke zmenšení průměru nádrže (cca o 10 mm), z toho důvodu byla stěna uložena na desku kluzně. Po předepnutí všech vodorovných kabelů se mohly napnout svislé kabely. Stěna tak byla přikotvena k základové desce. Kanálek vlásenky ve tvaru U převádí vertikální kabely ze stěny do desky a nazpět (Obr. 5). Kanálek vlásenky ve tvaru U je v místě spojení desky a stěn oslabený, po předepnutí horizontálních kabelů se tak zde může deformovat a spoj nezamezuje pohybu stěny. Horizontální kabely v jedné horizontální rovině byly současně napínány (po dvojicích) z obou konců s využitím čtyř napínacích zařízení. Vertikální kabely byly napnuty po dokončení stěn. Protažení svislých lan byla komplikovaná operace. Kabely byly sestavovány postupným protahováním jednotlivých lan kanálkem. Kopule skořepiny tloušťky 250 mm je ztužená podél svého obvodu na okraji prstencem průměru 48 m. Předpětí kopule je navrženo ze dvou druhů kabelů. První část kabelů, která byla napnutá ihned po dostatečném vytvrdnutí betonu, je umístěna na obvodu prstence. Toto předpětí je schopné zachytit síly vyvozené vlastní tíhou kopule skořepiny. Druhá část horizontálního předpětí je umístěna v horní části stěn. Tyto kabely byly napnuty po vyzvednutí kopule do finální polohy a po jejím zmonolitnění se stěnami. Když bylo rozhodnuto, že kopule bude betonována monoliticky, byly zvažovány dvě alternativy výstavby: i) betonáž kopule ve finální poloze na vrcholu nádrže, ii) betonáž kopule v nízké poloze (na nízkém bednění umístěném na základové desce uvnitř nádrže a vyzvednutí kopule do horní polohy. Nakonec byla vybrána druhá alternativa se zvedáním kopule. Bylo by totiž velmi obtížné dostat rozsáhlou podpůrnou konstrukci bednění kopule z nádrže využitím pouze malého otvoru ve středu kopule (průměr 3,5 m). Kopule byla betonována uvnitř nádrže na bednění v nízké úrovni. Betonáž byla zahájena z okraje prstence a pokračovala kontinuálně bez přerušení ke středu kopule (Obr. 6). Betonáž byla dokončena za 66 hodin. Po zatvrdnutí betonu byly předepnuty kabely v obvodovém věnci. Hmotnost skořepiny byla cca 1500 t. Kopule byla zavěšena na 18 bodech podél svého obvodu (Obr. 2). V každém závěsném bodě byla dvojice závěsů vyrobených z předpínacích tyčí průměru 36 mm s únosností 1000 kn. Hydraulické duté válce se zdvihem 165 mm byly umístěny na konzolách při horním líci stěn (Obr. 7). Konzoly jsou rovnoměrně rozděleny po obvodě kruhových stěn. Hydraulický systém pro zvedání byl rozdělen do tří skupin. Každá skupina byla ovládána vždy jedním čerpadlem. Tento systém dovolil kontrolu a ovládání polohy kopule během zvedání. Zvedání bylo provedeno v krocích po cca 150 mm (Obr. 8 a 9). Zvedání jedné kopule trvalo cca 4 až 5 dnů. Poloha a deformace kopule během zvedání byla pečlivě sledována. Po vyzvednutí skořepiny do finální polohy byl dobetonován celý věnec. Dodatečně bylo předepnuto 90 závěsných tyčí a rovněž zvedací tyče byly finálně předepnuty. V konečném stádiu byly předepnuty horizontální kabely při horním okraji stěn. Souhrnná výstavba čtyř nádrží je vidět na Obr. 10 až 12. MONITOROVÁNÍ NÁDRŽÍ Nádrže představují rozsáhlé kompletně předpjaté prostorové konstrukce. Proto se přistoupilo též k osazení mnoha zařízení ke sledování působení konstrukcí během výstavby i během provozu. Do všech částí (základová deska, stěny a střecha) byly osazeny strunové tenzometry, které umožňují sledování vývoje poměrných deformací konstrukcí během celé doby životnosti. Funkčnost tenzometrů je ověřena dlouhodobým využíváním na jiných projektech po dobu již cca 40 let. Kromě toho jsou na předpjatých závěsech střechy a na některých výztužných prutech v oblasti horních konzol umístěna zařízení pro měření napětí v těchto prvcích pracující na principu změny magnetických vlastností oceli v závislosti na změně mechanického napětí. I tato zařízení byla ověřena dříve na jiných projektech. Dosud byly vyhodnoceny záznamy pořízené během výstavby a během zatěžovací zkoušky nádrží a byla zjištěna dobrá shoda s hodnotami předpokládanými ve statickém výpočtu. ZÁVĚR Přijetí koncepce předpjatých nádrží s laminátovým těsnicím systémem pro skladování nafty reprezentuje v České republice nový systém. Očekává se, že doba životnosti nádrží bude delší než u ocelových nádrží. Zkušenosti z výstavby jsou slibné, částečně byly ověřeny monitorováním během zatěžovací zkoušky. Betonové konstrukce čtyř nádrží jsou téměř dokončeny a splňují požadavky investora. Při řešení projektu mostu byly využity výsledky projektu MPO MPO FI-185 Nové úsporné konstrukce z vysokopevnostního betonu. Příspěvek vznikl za finanční podpory MŠMT, projekt 1M0579, v rámci činnosti výzkumného centra CIDEAS.
